Robot Service Backups: What to Record Before a Controller Change

A robot repair can involve software, configuration and evidence as well as mechanical parts. Before a technician updates or replaces a controller, the owner and service provider need to know which files are available, what they contain and who is permitted to handle them. A backup is a useful starting point, but a copied folder alone does not prove that a machine can be safely restored or returned to production.

Distinguish a support package from a restore plan

Universal Robots describes a Support File for its e-Series controller. According to the applicable manual, the package includes programs and associated files, installation files, configuration and calibration information, logs and recent incident reports. The document describes availability from a specified software version, so a service team should check the actual controller and manual version rather than assume every robot has identical features.

These contents can help an authorized technician investigate an issue. They do not automatically answer whether a particular package can be restored to a different controller, whether licenses are transferable, or whether the recorded settings match the physical workcell after repairs. Those questions belong in a model-specific recovery plan agreed before any change.

Identify the machine and the point in time

Label each package with the robot and controller identifiers, software version, date and time, and the name of the person who collected it. Record whether it was collected before a software update, after a component replacement, or after an observed fault. If several backups exist, preserve the timeline; do not overwrite the only pre-repair copy with a later file simply because the later file is newer.

The service order should also identify the associated gripper, tooling and relevant external equipment. A robot program may depend on signals and physical arrangements outside the controller. A file may look complete while the team still lacks the matching tool, network arrangement or machine interface information needed for a meaningful assessment.

Confirm what each collection method includes

The manufacturer's Magic Files documentation describes separate functions for copying program and installation files, configuration files and log history. It also notes that execution can be disabled in general security settings on relevant software versions. A service handover should therefore list which method was used and which categories were collected, rather than labelling every export simply as a complete backup.

Follow the current instructions for the actual equipment and the site's security policy. Do not bypass a disabled feature or plug unapproved media into a controller. Before an update, the cited documentation advises backing up program and installation files. The appropriate technician should determine what additional information and checks are required for the specific service operation.

Protect the contents during transfer

Support packages can contain production programs, machine configuration, identifiers and operational logs. Treat them as business information. Agree who receives the files, why they need access, where the authorized copy will be stored and when it should be removed. Use the organization's approved transfer method and keep a record of who supplied and received the material.

A checksum can help detect a changed or corrupted file during transfer, but it does not prove that the file is current, complete or suitable for a different robot. Record the checksum next to the filename and date; if a mismatch occurs, obtain another copy through the approved process. Avoid posting support archives publicly or sending them to unrelated parties.

Plan recovery without assuming interchangeability

Before replacing a controller or changing software, ask the manufacturer or qualified service partner about compatibility, calibration, licenses and the correct recovery procedure. Keep the original hardware and the pre-change backup available in accordance with the agreed service plan. The people responsible for the cell should document any changes to tools, sensors or external connections that occurred during the repair.

A restoration should not be treated as permission to restart production immediately. The site must follow its own commissioning and safety procedures, including the checks applicable to the complete application. Only qualified personnel should decide whether the restored configuration matches the actual machine and whether it is appropriate to proceed.

Close the service record with evidence

At handover, record which backup was used, what was changed, any unresolved compatibility question and the checks performed after the repair. If the service provider could not validate a feature, write that limitation explicitly. Arrange a new authorized backup of the accepted post-service state so the next repair does not begin with an outdated archive.

See our service handover guidance for related records and the repair article archive for more maintenance topics. Separating investigation files, recovery decisions and acceptance evidence makes future service work easier to trace.
